I know the SD card feature of the RNS-E only support a limit of 512 files.

Does this mean a maximum of 512 folders, containing several tracks?

Or a total track limit of 512?, meaning I can store a maximum of 512 songs on each Sd card?

The limit is 512 objects which means that the sum of files and folders cannot exceed 512.

For example:

1) you could have 32 folders (one per album) each containing 15 tracks (mp3 files) -> 32 + (32 * 15) = 512

2) you could have 32 playlists (m3u files), plus 32 folders (one per album) each containing 14 tracks (mp3 files) -> 32 + 32 + (32 * 14) = 512

I thought that would be the case, thanks for clearing up the confusion I had.

Do you think there will be much improvement in sound quality if I encode the tracks at 320 kb/s against the usual rate of 160 kb/s?

There should be some improvement from 160 to 320, even with the at best mid-fi system that is in our cars. Of course this depends on how good your hearing is.

Max 4GB, but it MUST be an SD card and NOT an SDHC card.

I've bought from Moby Memory and off eBay with equal success.
